The Science of Sa2.5 Sandblasting: Ensuring 50-Year Corrosion Resistance

Paint does not protect steel. Correctly prepared steel with paint on it protects steel. Roughly 75% of premature coating failures traced in industrial surveys begin with inadequate surface preparation — not with the paint brand. That is why a specification such as “two coats of grey primer” means very little, while “Sa2.5 to ISO 8501-1, 40–70 µm profile, DFT 240 µm” is a contract-grade instruction.

What Sa2.5 Actually Means

Sa2.5 — “very thorough blast cleaning” or near-white metal — is one of the four visual cleanliness grades in ISO 8501-1. When the steel is viewed without magnification, it must be free from visible oil, grease, dirt, mill scale, rust, coating, oxides, corrosion products and other foreign matter. Only very light staining is permitted in the form of slight shadows or streaks.

For comparison, Sa2 (“thorough”) permits up to 33% of the surface to remain with faint staining, and Sa3 (white metal) allows no staining at all. Sa2.5 is the industrial sweet spot: it delivers the adhesion and salt removal needed for high-durability systems at a cost far below Sa3.

The Two Numbers That Decide Coating Life

1. Anchor profile (roughness)

Blasting opens the steel surface into a jagged micro-profile. Measured by ISO 8503 comparator, a medium (G) profile of 40–70 µm is typical for structural steel. Too smooth and the coating slides off; too rough and peaks can protrude through a thin primer film, causing early rust spotting. The rule of thumb is that the profile must be no more than one third of the total dry film thickness (DFT).

2. Salt contamination

Chlorides from sea air, sweat from handling, or contaminated blasting media are invisible and hygroscopic. A reading above 20 mg/m² of chloride is a documented cause of osmotic blistering. Remote buyers should require soluble salt test records (ISO 8502-6/9) for any project within 20 km of a coastline.

Recommended Coating Built on Sa2.5

  • Zone 1 — inland, C2–C3: inorganic zinc silicate primer 60 µm + high-build epoxy 120 µm + polyurethane topcoat 60 µm. DFT 240 µm.
  • Zone 2 — coastal or C4: zinc-rich epoxy primer 80 µm + epoxy MIO intermediate 160 µm + polyurethane topcoat 60 µm. DFT 300 µm.
  • Zone 3 — splash / C5-M marine: hot-dip galvanizing to ISO 1461 with a minimum 85 µm zinc, or a three-coat system with DFT 320–400 µm plus stripe coats on edges.

Blast Media and Process Control

Angular grit such as copper slag or steel grit produces the required profile. Rounded shot alone creates a shallow, peened surface not suitable for heavy coatings. Relative humidity must stay below 85% and the steel should be at least 3°C above the dew point during blasting and coating. Blasted steel begins to flash-rust within hours in humid conditions, so priming should follow within four hours — the classic “four-hour rule” that separates shop quality from site quality.

Inspection Checklist for Overseas Buyers

  1. Surface cleanliness verified against ISO 8501-1 photographs before priming, not after.
  2. Profile depth readings at a minimum of one location per 10 m².
  3. Dry film thickness measured per ISO 19840 after each coat, with a documented average and minimum.
  4. Adhesion pull-off test (ISO 4624) on a sample of members, typically ≥5 MPa for epoxy systems.
  5. Photographs and coating report included in the pre-shipment documentation package.

Why This Is Cheaper Than It Sounds

A Sa2.5 system with 240–300 µm DFT adds roughly 4–8% to the material cost of a structural steel package. Re-coating a building after ten years of rust-through, by contrast, costs 25–40% of the original steel value once scaffolding, surface preparation and lost operations are included. Preparation quality is the single highest-return decision in the coating budget.
